Abstract: To address vibration suppression requirements in extreme narrow-gap spaces where the available thickness is limited to only a few millimeters, this paper proposes a flat-plate miniature magnetorheological damper (MRD) with an ultra-thin rectangular configuration of 40 mm × 10 mm × 2.3 mm. The damper features symmetrically arranged excitation coils on both sides, with the magnetic field conducted through the upper and lower end covers to the central magnetorheological fluid (MRF) chamber, where a rotating disc generates damping torque via shear mode. A multiphysics coupled simulation model is established to analyze the key factors affecting the prototype performance. Subsequently, parametric optimization is carried out with respect to end-cover thickness, MRF channel gap, and component permeability characteristics. Prototypes are fabricated and an integrated test system with a temperature chamber is built to verify the design feasibility. The experimental results are in good agreement with the simulation predictions. Specifically, the optimized damper achieves an experimental damping torque of 2.2 mN•m and a damping force of 8.8 N at the standard current of 0.14 A. The fabricated prototype has a mass of only 3.2 g, with an adjustable range from 18.2% to 100% of the maximum value. The final experimentally measured damping torque is approximately twice that of the initial prototype. Systematic tests over a temperature range from –30 °C to 80 °C reveal that the damping torque increases by 18.2% as the temperature drops from room temperature to –30 °C, while only decreasing by 4.5% from room temperature to 80 °C, indicating that low-temperature effects are far more pronounced than high-temperature effects. Moreover, the damping torque exhibits negligible variation with rotational speed across all tested temperatures. This study provides a valuable reference for the structural design and optimization of miniature MR devices intended for extreme narrow-gap applications.
